How Does It Work?
The Magic of Barrier-Grid Animation

Barrier-grid animation, also known as picket-fence animation, is a fascinating visual effect that creates movement through a striped transparent overlay placed over an interlaced image. As the overlay moves, different parts of the design are revealed, producing the illusion of animation.

This technique has been explored in various forms over the years. Notably, artist and inventor Rufus Butler Seder developed Scanimation, a patented application of barrier-grid animation used in his interactive books and artwork. While our approach is inspired by the same fundamental principles of optical illusion, it is a unique adaptation for embroidery, made possible through Wilcom’s Photo Flash feature.

What is Photo Flash?

Photo Flash is a powerful tool in Wilcom EmbroideryStudio that automatically converts varying color densities in an image into different stitch thicknesses. Darker tones produce denser embroidery, while lighter shades create thinner stitched lines.

Step-by-Step: Creating the Beating Heart

Design Your Heart – Use at least four shades of color within a single design to create distinct sections that will make up the movement.

Apply Photo Flash – Import your graphic and apply Photo Flash to automatically convert your design to stitches. Use the settings listed above to achieve the stitch density distribution for the best visual effect.

Embroider the Heart – Stitch out the design. We’ve selected red thread for our heart.

Prepare the Overlay – Print stripes onto a transparent film. Ensure the stripe width matches the spacing in your design.

Bring It to Life! – Place the stripes on top of your embroidery and gently move it side to side or keep it still and shift your perspective to see the animation effect.

How It Works in EmbroideryStudio

Creating personalized teamwear is simple in EmbroideryStudio. Here's a quick overview:

Open your embroidery design and click on the Team Names icon.
Click on the Team Names icon and select Import Team Members, your list of names from a .TXT or .CSV file. EmbroideryStudio automatically imports all the name.

Towels have always been a challenge to embroider due to the nap of terry toweling fabric. Forget fiddling with water-soluble film—the Laydown Stitch Tool is here to save the day! This hero for high-nap fabrics, creates a smooth foundation for your designs, making towel embroidery a breeze.

For shape perfection, the Rectangle Corners Tool (we like to call it the Rounded Corners Tool) ensures smooth, precisely digitized curves with independent corner control.

We put these tools to the test with the Xinavane Resort logo, using the towel’s natural texture creatively. The result? A production-ready logo with stunning clarity in no time!

Step-by-Step

1. Draw a rectangle, rotate it 45° and select the Reshape Tool. To create a curved corner, click and drag a corner node to separate it, opening the curve. Then, adjust the nodes to change the radius. Alternatively, you can enter exact measurements in the Rectangle Corners toolbox.

Select Back Stitch for the outline. (Duplicate the rectangle for the second shape.)

Note: The curve retains shape even when the rectangle object is rotated or skewed.

2. Select one of the rounded-corner shapes and click Laydown Stitch. Set the Offset to 0mm and choose Offset Shape. Next, select 2 layers in Stitch Settings, keeping the default options. (Hint: Select the JPG image and press ‘K’, or right-click to lock it in the Color-Object List.)

3. Let’s start with the inner shapes. First, draw a rectangle, rotate it into position, and select the Reshape tool. In the Rectangle Corners toolbox, click the unlock icon, then set one pair of opposite corners to a 7mm radius while keeping the other two at 0mm.

4. Draw or duplicate the rectangle. Join the bottom shapes using Arrange > Shaping > Weld and apply Tatami. Create a new rounded corner shape and apply the Accordion Spacing to add the graduated color.

5. Select each of the rectangles just created and click the Simple Offsets Tool. Choose Run Stitch to help define the shape.

6. Select the objects and click Mirror Merge. Choose Wreath and position the shapes to match your logo design.

7. Cut the Laydown Stitch to define the ‘X’ in the centre, allowing the nap of the terry toweling to show through as a featured element.

8. Outline the cut-out with a run stitch to emphasize the ‘X’ shape further.

Note: The new Exports Docker allows you to multi-task. Export to a stitch file while you continue working on the next job!

9. Finally, simply add the words using Wilcom EmbroideryStudio’s extensive font library.

Tip: Add a touch of metallic for a sophisticated look.

Unique Embroidery Masterpiece by Drew Nelson using Reef PhotoStitch

Over the years, I’ve often been asked, “How did you do that?”

Today, Wilcom invites me to share my process with you. For those familiar with Reef PhotoStitch, you already know it’s an exceptional tool. While you might know the basics, there are advanced techniques that can be used with Reef PhotoStitch to elevate your designs.

I’m excited to show you how I used Reef PhotoStitch to create this distinctive one-off design. Follow along with me:

Come along as I replicate this design using Reef PhotoStitch. I start with artwork created by Yvette Marie of DragonMuseArtworks.com

Color Separation: I begin by separating the image into the CMYK color separations and applied Reef PhotoStitch to each of the 4 colors. However, I added a few additional steps. After bringing in the first color (cyan), I copied both the image and the stitches, then pasted them into a new page before deleting them and moving on to the next color (magenta).

Repeat for Each Color: I repeated this process for all 4 colors, so each color has its own page with the image. Now, I have 5 pages: one for each color (cyan, magenta, yellow), and two for black. Yes, I copied and pasted one for black.

Then I copied each color onto a new page, so now I have all 4 colors on one page. For this design, I chose a medium grey background to match the twill I selected. Remember, your fabric color will significantly impact the final appearance once it’s sewn out.

Add More Colors for Depth: Next, I went back to the other black page, inverted the colors to white, then copied and pasted it into the 4-color page. Now, I have 6 pages and moved the white to the beginning of the color sequence. As you can see, this added a lot of depth.

Tip: After following these steps, if you are not satisfied with the results, you can go back to your color pages and resample until you get your desired look. Don’t delete your previous stitches, just hide them so you can compare as you go.

Organize Color Pages:To make the orange stand out, I moved the yellow to the 2nd position and cyan to the 4th. I also changed the thread colors to get closer to what I wanted. At this stage, it’s already looking good, but not quite what I wanted.

Edit: I removed unwanted stitches and separated different parts that I wanted to change. The detail was too light in the hair, and I really wanted to show the curls. I went back to my yellow page, inverted the colors, and the results were pretty good. I separated the hair part and pasted it in.

It still was not what I wanted, so I digitized the curls and placed them after the white to soften the image.

Only 5 color changes and 12 trims! While this design is now ideal for production, in this case, it will be a unique art piece!

Going for Perfection: I returned to the cyan page, resampled and inverted it to get more white in the hair. I separated the hair area, and pasted it in. To get more colors, I went back to my color pages, resampled, inverting all colors and changing the Reef PhotoStitch settings as needed since each color doesn’t require the same settings.

The Perfect Shade: I used the knife tool to separate and change colors in areas that I wanted until I ended up with 14 colors. I changed the black to Madeira 1617 Slate Purple and the white to 1803 Cream White to help soften the overall design. I moved the colors around in different layers until I got the desired effects in each area. I moved many nodes to refine certain areas.

Final Adjustments: Once, all the layering was done, I branched some areas to reduce the trims. Not all areas could be branched without significant changes, so I left those alone and accepted a higher trim count. The multiple layers really added a lot of depth and texture.

Resampling, clipping, layering, and moving nodes were very time-consuming. Once satisfied with the design, I suggest always keeping a backup!

Unique Embroidery Masterpiece

From start to finish, this project took nearly 60 hours of trial and error but well worth the effort. The final stitch count is 208,346 and the size is 12 x 6.822 inches.

Thank you to everyone who attended our “Unleashing Creativity with 3D Puff Embroidery” webinar! We hope you found the webinar both informative and inspiring. As promised, Justin Armenta has answered all your questions asked in our Q&A from 3D Puff Embroidery Webinar.

In this blog post, we cover the most frequently asked questions and provide detailed responses to help you master the techniques and best practices for 3D puff embroidery.

NEEDLES

What is the recommended needle size for 3D embroidery for caps?

I use and recommend using 75/11 sharp needles.

Do you ever use thicker 80/12 needles? I haven’t found they help the process.

What do you think of using 80/12 short shank? I feel 75/11 works best.

Can a 65 Titanium needle work for finer details, or can details be as good with a 75 needle size? Most fine details that need 65 needles won’t work well with the 3D puff process.

RG are semi-sharp according to Grotz-Beckert. R points are true sharps. People refer to the RG as sharps and that is not accurate. Which do you suggest? True Sharps

I have a ZSK and was advised to use Organ NY needles in 80. Is this really necessary? I did not really notice a difference compared to the 80 Groß-Beckert needles. I have not seen any noticeable difference/benefit in using 80 over 75 needles.

FOAM

Do you have a favorite brand of foam that you use?

Madeira Bodybuilder and Gunold Dense.

Is there a place to get foam in larger quantities than a few 8″x12″ pieces? These suppliers have packs of foam as well as single sheets.

For small letters (0.50 inch), what size foam is best to use? I always use 3-4mm. The size of the text isn’t going to dictate the possibility of applying 3D puff. The satin width of the elements themselves, as well as the “voided” areas, will be the deciding factors.

Do you have to use foam designed for embroidery, or does regular dense foam, such as EVA foam, work just as well? “Craft” foam found at craft stores is not dense enough to support embroidery. Some EVA foams available are not embroidery-specific but work well. Be careful not to use anything too dense, or it will cause issues on the machine and won’t tear off as well.

Can you double the foam? 2mm layered with another 2mm? I don’t recommend this. The second layer of foam can shift during sewing, causing deflection and possible excess thread/needle breaks.

I’ve never seen colored foam before, only black and white. What brand do you use? Gunold Dense has an array of colors.

Is there anything different or additional that needs to be done when dealing with 5-6mm puff? I usually don’t recommend foam over 4mm. The cons of using the taller foams outweigh the benefits. A good dense 4mm foam will render a much cleaner, lofty design than the 5-6mm.

THREADS

Is rayon thread better than polyester?

Polyester is stronger and works better with foam, helping to avoid excess thread breaks.

Can 3D puff be embroidered with metallic threads, or will it break? Metallic threads with a poly core work best for the 3D process.

Is there a big difference in the result when embroidering with rayon threads instead of polyester? Polyester is stronger and works better with foam.

What do you think of using Jeri Gold Thread? I have not used this thread.

TECHNICAL DETAILS

Would you use any fractional spacing on sharp corners?

Most of the time fractional spacing is used, but each design may be different.

Any suggestions on stitch shortening values? Be careful with stitch shortening. Settings like fractional spacing and the positioning of your angle lines can cause gaps in the stitches.

How wide should the end cap be in relation to the width of the column? I sometimes have issues with either the trap stitch or the foam peeking out the corners/edges. End caps should stick out about .5mm from the end of the satin and the push comp. on the sides should be about .3-.4mm.

What pull compensation would you suggest? I don’t use pull compensation because the foam already pushes on the thread, preventing it from pulling in. I only use push compensation.

Is there an industry-known width limit for satin stitching? This depends on the machine you have, but typically 10-12mm max.

I have had a few clients ask for puff with a very wide stitch. What’s the widest stitch that is feasible, and what other solutions do you have for designs with a wide stitch?

I usually use a range of 3mm minimum to 12mm maximum for satin stitch. Fill stitches can be used in 3D puff designs with specific settings. What would be the minimum satin stitch width before digitizing a 3D design make no sense? The best case scenario is a minimum 3mm. 2mm can work, but depending on the design elements, it may compress the foam too much.

Would it be ok to digitize flat embroidery such as tatami above the foam? Tatami fills can be used for 3D puff, but you will want to use a satin stitch around the edge to cut the foam.

Your design with the overlapping/crossing letters (red/black), is that design embroidered directly onto the hat or sewn flat? The pictures shown during the webinar were from the sampling process. I did sew the design directly on the hat for the final product.

What type of fabric should I use for testing hats? I want to avoid wasting a hat on testing until the final edit. I usually use a fabric that closely matches the hat material. Remember to keep any damaged hats you may have—you can always use the available space on the hat for sampling!!

What digitizing software do you use for your 3D designs? I use Wilcom’s e4.5.

UNDERLAY & DENSITY

Would you advise applying underlay to 3D puff designs?

No Underlay. Use a minimal amount of support and travel stitches throughout the design.

What is the best density for 3D embroidery? I use .18mm density and no underlay.

Is there a zigzag underlay on the satin stitches? No underlay – only support/travel stitches.

MACHINES

Which machine would work best for 3D puff?

The most popular industrial machines like Tajima, Barudan, and ZSK are the best machines to handle 3D Puff.

Recommended machine speed for 3D? Depends on the machine and the design. Typically, I have seen 3D run best in the 650-750 range.

When I run one hat at a time, the puff works great. However, when I use the big machine with six heads, it always stops and results in multiple bird nests! This sounds like the machine may need to be adjusted somehow.

What height do you recommend setting the presser foot? This is based on a machine-by-machine basis, but it is not mandatory to do so.

Will adjusting the machine’s foot to avoid hitting the foam help? (Considering that new machines have different needle and foot movement technology.) Yes, newer machines equipped with adjustable pressure foot technology can help reduce wear.

Auto-Digitizing: A Smart Design Approach!

A Step-by-Step

Step into the realm of Auto-Digitizing – where embroidery meets technology! Get ready to explore Wilcom’s Smart Design feature that automates and streamlines your creative process.

Today, we’ll demonstrate how to elevate your designs by leveraging the automation capabilities of EmbroideryStudio Designing, using the Smart Design feature.

Auto-Digitizing Using Smart Design

Image Adjustment: Reduce the bitmap image size to fit your hoop or as preferred. Try reducing colors to simplify the embroidery process. The goal is to maintain clarity while decreasing the number of colors. Here, we’ve reduced the colors to 13.

Refine Details: You may notice that certain details, particularly the black definition and white areas have been omitted.

To ensure that all details are captured accurately, select the dropdown arrow next to Number 13 and change the black color to “Details.” Then, select Number 12 and change the white color to “Fill.” This adjustment helps preserve intricate details in the design.

Additional Modifications: The embroidery is significantly enhanced. To further elevate it, we decide to eliminate the white background, while retaining the white detail in the fish belly. Additionally, navigate to the DESIGN tab and select ‘Remove Small Stitches’ at this stage.

Next, change the stitch type in the red section of the flag to Satin stitch to enrich its appearance. Once more, ‘Remove Small Stitches’.

Seamlessly Enhance Stability: Use the Outline and Offsets tool to generate a supportive underlay.

Select all, then access the Outline and Offsets tool.
Set the offset to -2mm (minus 2mm offset).
Retain only the object beneath the fish by deleting the rest.
With Tatami selected, adjust the fill spacing to 4mm.
Proceed to Object Properties, choose Underlay, and select Tatami for the First Underlay, adjusting the spacing to 4mm as well.

As the FIFA Women’s World Cup 2023 begins in Australia, it’s an opportunity to discuss the power of fonts in creating sports and team logos. Here we use Brushed Script and Varsity fonts combined with Lettering Art.

Let’s discuss the power of using Lettering Art for logo creation.

Lettering art is a valuable tool for creating sports logos as it adds creativity, dynamism, and visual appeal. By shaping the text to fit specific contours, wrapped text seamlessly integrates with other design elements.

This technique emphasizes the logo’s shape and movement, capturing the energy of sports while maintaining readability and adaptability across different platforms and sizes.

Use Lettering Art with a Brushed Script and Varsity Font.

Here we have the classically sporty fonts, Varsity, and Brushed Script Fonts.

Use EmbroideryStudio’s Carla font for the word ‘Womens’ and select kerning to bring the lettering closer. Double-click the word to reveal the baseline, then select and drag to a slight angle.

The word ‘Football’ is created with EmbroideryStudio’s version of Varsity called College Font. (Yale Faux Chenille Font would also be suitable). The lettering art tool is used to manipulate its shape.

Finally, to connect the 2 fonts, the Outline and Offset Tool is used. This automatically outlines the words with multiple outlines and offset options. We decided on a back stitch followed by an offset satin stitch. Remember to click ‘Create offsets for holes.’ Each outline is independent of each other and editable.

Remove Overlaps with Sans Serif Fonts

Let’s break free from the conventional and think outside the box. Choose any robust, timeless, versatile Sans Serif font that embodies strength and adaptability. Combine it with EmbroideryStudio’s powerful capabilities to craft an innovative logo effortlessly.

Create a rectangle and fill it with Tatami at an angle with 0.50 Spacing (tone-on-tone spacing). For underlay, use Edge Run and Double Tatami. Finally, use the Reshape tool to edit the arch for the ball.

Font Swiss 721 Blk BT with CAPITALS was selected because it’s thick, and we are planning on using it as a cut-out. The height of the word WOMEN’s is 10mm, and FOOTBALL is 15.48mm.

Select the words and click Arrange > Remove Overlaps to cut out the lettering from the background. Do the same with the stripes.

Select the rectangle and use the Simple Offset or Outlines and Offsets tool to outline with Triple Run. Click the Create offsets for holes option. This will outline both the rectangle and the letter holes in one step.

TIP: Triple Run was selected because it creates clear needle penetrations points, whereas the Backstitch will offset the needle penetrations.

Each outline may now be selected independently. Select the outer border and convert it to Satin Stitch.

For the football to be on top. Use the Knife tool and make 2 cuts at the rectangle base to remove the curved outline. Digitise the football and use its own satin stitch border.

Finally, add the Satin Stitch stripes using Column C to digitize.

Ready to embroider! We have chosen fluorescent yellow embroidery thread to symbolize Australia’s iconic green and gold colors.

Tip: To create a puff effect within the cut-out sections, consider using a thin layer of wadding.
